When an STP blower fails or wears out, the easy move is to order the same model again — but that is often the wrong call. The original may have been oversized, undersized, or specified for diffusers that have since changed. Before you replace, verify what the plant actually needs today: the real air flow, the true discharge pressure, and whether the electrics and pipework will accept the new unit. Do not just copy the old nameplate
The blower being replaced may have been wrong from day one, or the plant may have changed — new diffusers, higher load, extra tanks. Replacing like-for-like locks in any original mistake. Take the failure as the moment to size correctly, using the framework in the complete STP blower guide.
Check 1 — The real air flow requirement
Recalculate from today's load, not the design brief:
- Current flow Q (m³/day) and measured influent/effluent BOD → BOD load
- O₂ demand = BOD load × f (≈2.0)
- Air flow = O₂ demand ÷ (0.28 × SOTE_field)
If the plant is running well on less air than the old blower delivered, the original was oversized and you can drop a size — saving energy per energy cost of STP aeration. Check 2 — The true discharge pressure
Measure the actual back-pressure the blower works against, don't assume it:
- Note the diffuser submergence depth (it may have changed if tanks were modified).
- Check for rising back-pressure from fouled or ageing diffusers — a partially blinded fine-bubble grid raises pressure demand and may have contributed to the failure.

Check 3 — Motor, power and starter
- Supply: confirm phase, voltage and available breaker rating match the new blower's motor.
- Starter/panel: an existing DOL or star-delta starter must suit the new motor; a bigger motor may need a larger starter or a VFD.
- Cable: verify cable size is adequate for the new current.
Check 4 — Pipework and footprint
- Flange/connection size — does the new blower's inlet/outlet match existing pipework, or do you need adapters?
- Footprint and base — will it sit on the existing foundation and anti-vibration mounts?
- Non-return valve, PRV and filter — reuse if serviceable, replace if worn. A new blower deserves a clean filter and a tested PRV.
Check 5 — Why did the old one fail?
Replacing without diagnosing the failure risks repeating it. Common root causes are in common STP blower failures:
- Bearing failure from age or contamination — normal wear, but check the filter that let contamination in.
- Overheating from a clogged filter, enclosed space or blocked line — fix the cause or the new unit fails too.
- Motor burnout from running against a blocked diffuser grid with no working PRV — service diffusers and fit a PRV.
Check 6 — Take the chance to improve redundancy

Treat replacement as an upgrade opportunity
A replacement is the cheapest time to fix what the original got wrong:
- Add a VFD if load swings — cut energy per energy cost of STP aeration.
- Switch to fine-bubble diffusers if the plant runs coarse and energy matters.
- Add or improve the standby so the next failure is a non-event.

FAQ
Can I fit a bigger blower to the same pipework? Sometimes — but check flange size, footprint, starter and cable first. A larger motor may need a bigger starter or a VFD.
The plant runs fine — should I still recompute? Yes. If it runs fine on less air than the old blower gave, you can downsize and save energy; if DO was always marginal, size up.
Should I keep the old blower as a spare? If it is repairable (e.g. only bearings failed), a refurbished old unit can serve as an emergency standby — but do not rely on a machine that failed from a systemic cause until that cause is fixed.

Plan the swap to protect the biology
A replacement means the duty blower is offline for the changeover — and aeration cannot stop for long. Plan the swap so dissolved oxygen never crashes:
- If there is a standby, run it while you replace the failed duty machine — the plant keeps aerating and there is no time pressure.
- If there is only one blower, arrange a temporary hire or fit the new unit during a low-load window, and keep the changeover as short as possible. This is exactly the situation a standby would have avoided.
- Pre-stage everything — new blower, filter, gaskets, adapters, cable — before you take the old one out, so the tank is aerated again within the hour.
